Back in the 80s, I was involved in service of large (75HP)DC motors used
like servo motors. They had to have air blown through the motors to cool
them.
Any chance of doing that here?
You can compute duty cycle by using the Root Mean Square method.
[Brad Stogsdill]~ If the loaded welding output is say 36 volts (3x12) then
the amperage would be 130/3 =43 amps to put out the same wattage. So I
don't think we can count on welding at the advertised amperage without
using a duty cycle... does anyone know anything about that?

Generally, the output voltage is not critical unless you have one of the
GM alternators with "avalanche protection diodes." They protect the
expensive ECU if the alternator goes wild by blowing and killing the
alternator, permanently. Replacing the diode pack with a higher voltage
one fixes that. The output CURRENT gets it hot. Often either the fan
is the wrong way or just isn't spinning fast enough to keep the diodes
cool. Yes, many fans are directional.

I dont have any answers but wanted to say hello and keep us posted on your progess.
One comment I have is that ( I think) when an altie is rated at 130 amps, it is a given that it is 130 amps at 12 volts so that would be 1560 watts. If the loaded welding output is say 36 volts (3x12) then the amperage would be 130/3 =43 amps to put out the same wattage. So I dont think we can count on welding at the advertised amperage wihtout using a duty cycle... doea anyone know anyhting about that?
I never got around to checking my voltage and current while welding, but I figured i better observe a duty cycle. So I used 2 alties to double my duty cycle.
Then I got lazy and just kept welding on a big weld job and I had thought I fried one of my alties it quit welding nice big bead and wnet too welding wimpy bead like only one altie was still working. The alties were so hot I cant beleive they heldo up. But I just used the weldernator again a few weeks later and it seems to be working fine... I had to throttle back the rpms to weld 1/8 inch angle iron and an air compressor tank... so now I wonder is there some kind of thermal cutout wired in the alternators?... or did I accidently knock my ground clamp loose..?....
Any way I figure I am gonna use extrernal rectifiers to replace the factory ones when and if they ever do fry so whatever you do if you can post the results I will be reading..
One other thing, I just used the factory alternators as they were from junk yard except I did drill a small hole in the rear needle bearing cap and fed them some oil then I caulked the hole shut. Seems like most times I repalce an alternator those rear needle bearings have dried and aget ruined. If they stay lubed, the altie may last *forever*!
I did not use double belts because I did not have a double belt drive pulley to fit my engine so I set up a serpintine style drive with several idler pulleys and made the belts wrap around the pulleys at least 180 degrees.. seems to work... what kind of pulleys and belts are you using?

Hi.
I'm rebuilding a Ford 3G alternator (130A originally) and I'd like to end up with the most powerful one I can. Can someone please recommend a make and/or vendor for rebuild parts, especially stator, that will provide at least 200A, more if possible?
I don't know if the rotor winding I have is up to the task, so any info on that would be appreciated as well.
I know that the actual current delivery will probably not live up to the label, and that's OK. I also know that I need a wider belt to avoid slippage under load with such a big unit, and I've got that handled. I'm also using ultra-heavy- duty external rectifiers, so I'm not worried about regulation or rectification in the alt itself. Three-phase AC output is all I need from the rebuilt 3G.

The one I built had about 25 turns of #1ga stranded wire around some
1.75" iron pipe. That was wrapped in a frame of 1/8" mild steel. Would
have preferred solid wire, but I had the wire. Copper pipe would have
been good (Tesla coil fans use it.) But nowadays it is expensive.
Not sure on the inductance, was about 150uh if I remember right. I
bought a commercial one off surpluscenter and it has about 20 turns of
3mm square wire wrapped around a 2" solid core and a 0.090 steel frame.
I could barely measure nay inductance on it. Probably was all mild
steel. It was supposed to be rated for 300A.
The more inductance the better. I have been meaning to get an L/C meter
so i can measure the one in my Airco beast.
Mine has been losing the arc every few seconds. I had attributed it to
dirty brushes in the alternator. I cleaned them and it still does it. I
remember the old control board (digital) did the same. It seemed to
happen when i added the bought coil.
I think the caps reduce the arc stability as if the arc wavers the
voltage can not increase fast enough. This is what the coil will add. I
may remove one of the 23k caps and see if it is better. Ideally, i'll
wind a better coil. I'm thinking of using aluminum flashing and paper
layers soaked in epoxy. Probably 2" wide on a iron pipe core.
The large caps on mine were added to better support MIG welding. There
are huge spikes it must handle in short arc. It worked well the few
times I tried it. I may put a small cap in, maybe 4kuf and add a jumper
to connect the big caps. For arc, i think you don't want a lot of
capacitance. I think that is even more true if you don't have a control
circuit with feedback (mine does.)
Have been too busy to experiment (a "board from hell" design project.)
Will try to play more after this holiday weekend. I do want to try TIG
on it. I have finally gotten to learning TIG on my big welder and am
loving it. Just so much more control and clean. Was going to try it last
weekend, but my spare regulator broke.

Beware the Ford 2G alternators, they used a "spade" plug for the BATT
connection. Ford dropped this as it caused a number of fires and a lot of
damaged harnesses. I have one and I couldnt figure out a good (simple) way to
connect the welding leads that didnt involve silver solder near a plastic
socket, or digging the leads out of the socket and tearing down the alt. The
blades of the spade connection are undersized and I think a conventional
connector would last maybe a tenth of a second under welding loads.
The Chrysler use of unregulated alts is apparently limited, I'd poke around on a
Chrysler board for models, I know the B series vans are one, *Googles*

Just one set of caps is needed.
As to alternators, Delco usually has an internal regulatoe but that is
easily removed. My Ford/Motorcraft had an externally mouted reg that
also held the brushes. It was easy to break off th reg off the mounting
plate and use the two screws to connect to the field.

What about using a heavy potentiometer on the lead to the field winding to control the output? I'm not set up for etching boards at the moment.
Nice to meet you. I dont know about the alternators- Fords typically have the extrnl regulator and GMs have the internal regulator... I would look at the terminals on the alternator and see how many and what they say. My two external regulated Ford alties have a heavy "gnd" and "bat" lug bolt and then 2 light field coil spade terminals. Wired as you described.. I think I uploaded a schematic on the group files section. I think they are 100 amp but not sure... but 100 amp? at 70 or 80V makes them run very very hot.
I did fry one of them after wolding nonstop about a1/2 box of sticks on 5/8 rebar .. so I need to replace it and then mod the burned out one with Super Diodes and heatsinks...
I used battery cables- I think they are cheap 8 gauge cables- for welding leads and used a battery cable wrapped around a laminated motor core for a reactor connected the reactor in series with the negative weld cable and added several capacitors between the positive and ground. It is not regulated but with practice worked admirably. I cut back the RPM to weld smaller stuff- harder to strike that way but doesnt burn through. My rods were std size (3/32?) - the most common size and they get pretty hot.
I have a book at home about automotive alternators... I can dig it up and see what it says.. it shows a bunch of internal schemtics for alternators and how they work...send me an email and remind me if I dont reply back!
You could also take the alternator to Auto zone or somewhere and have them do a bench test and see what does...
I tried a 7 inch drive pulley but it was too much load for my 12 HP engine to rev those alternators ( I run 2 of them) so I went back to a 3 or 4 inch drive pulley and it performs about the same but much easier on my engine. slight load when welding. Also runnign alties at full voltage and higher RPM may be harder on them.
Keep us posted and I will see what my alternator book says tonight. Hey, if they are regulated, find a 3rd one and put them in series and then you will have 36V output...
If I ever get my hands on a 18 HP engine that runs I will make a weldernator III and use 3 alternators.
Regards,
Bradley

I have a 15HP with a 6" pulley and a 2.5" on the alt. The 15HP does not
rev way up, probably 2500 RPM. I get about 60V with no load.
I originally had a 12HP that reved over 3k RPM.

4ga is a bit small. I used 4ga internally for connections. My leads are
bigger, 0-gauge. Those are off my big welder.
Welding wire is expensive. Regular stranded wire will break as it only
has a few conductors. I found a relatively inexpensive source for wire.
This boob-box car craze has people doing 200 amp setups in cars. I found
a supplier of automotive stereo cable off ebay. This was 1-ga and
relatively cheap. Has fine strands and is rated for high temps.

Anywhere in the lead is fine. Can be on either the positive or negative
lead, but better on the positive as the case is grounded and any other
ground to the work would bypass the choke.

Each field will take about 3 amps on 12V. Will need to be a big
rheostat. Others have used a bunch of power resistors and switches to
select resistors in series or parallel.

Hi Youse-all (I'm a Yankee in the South). I'm building a weldernator and have a
pair of Chrysler-app denso 120A alts 5234199 / 121000404-1.
They appear to be unregulated (reg circuit in the car's ECU)but this is soft
information, I have not found it explicitly stated. If anyone has an alt
database and can confirm this, it would ease my mind.

Ok, more than a couple questions,
Thanks in advance.

I drive a 1988 F250 with about 300,000 miles on it and it looks like it wont make one more day and I drive a 94 Ford Escort to work 30 miles away everyday with 170,000 miles on it.
Folks say "Gee why dont you buy a new car? I can believe you drive that to work
I say " What adventure is there in a trip if you know you will arrive un eventfully with no challenges to test your wits? Have the fun of the trip is knowing which tools to pack with you in your tool box to make sure you there!"
Most folks wont let me drive them 2 miles to get lunch but thats OK it saves me gas m oney! They do, however, look me up when thay have car problems and want to fix them cheap!
Have a good day.

Hmmm, I wonder if you could make a new set of teeth for me. I'm toothless, but can still pack away a feed at my favourtite Scottish restaurant (McDonalds) ;) . So, you managed to fry an alternator. Crikey! Must be a spot of bad luck, as these things seem to be as tough as old boots. Mine have been great, since day 1. They have given faultless service for nearly 10 years in the Amptramp :). Sadly, one did fall apart, as the screws that hold it together have worked loose :( .
Now, I would love to have seen the look on your face as you pulled that water line out of the ground. Do you reckon you could do it again, for the camera this time :) . It would make for a great desktop image on the computer ;) .
The Amptramp has clocked up more than 8500 hours, and is in need of some fixin'. The water pump is about to fly apart, an alternator has broken open, the metering pump is leaking, there is an oil leak
around the rocker cover, the 6KVA generator has a loose rear mount, the radiator is leaking, my goat has eaten the top off the radio antenna, someone stole the fluffy dice - and there is bird poop on the driving seat. Eeeewww! Yup, bits are flying off in all directions, but it's still up and running :) .
Best wishes, Steve McAmptramp.

I have seen that on rebuilt alternators. Had a buddy with a Ford Taurus
that went through 4 alternators (real hot under that hood.) The one I
replaced, all the screws had come out.
Part of the problem was a bad crimp in the batt lead. It overheated the
terminal and diode pack.
My welder has been mostly sitting. I will try TIG on it this weekend.
Should be lots of fun ;)

There is no "2012 stuff" that's even remotely on topic. It's only interesting if you are into fiction.

Anthony must have hacked my PC- I have a great plan to unveil Artificially Intelligent Weldernator Mark 4 Android in 2012!
Will send him to future to poke out Termintors Evil Red eyes with a big welding stick and save mankind and convert Terminator into a multi-machine!
Regards,
Bradley

Howdy Steve,
Wow, great stuff!
Anyone seeing the first video, is naturally inclined to view a lot of the others
that are hosted on youtube.
There are some fascinating works out there. Certain ones where a tractor is
being operated from the Biomass gases are really quite awe inspiring.
I suspect that your 'green-trust' website has urged a host of creative souls all
over the world to duplicate this grand technology.
Now, how might I build an Amptramp that operates on Biomass :) .
Best wishes,
Steve McAmptramp.
