Vacuforms - "sturdy" is not really an issue with this part, and the vacuformed shoulder has the opening (big round hole where the light shines through) filled...

The guy who built Johnny Five used conveyor belts. The ones he used were the UNI-821 conveyor belt chain. Company named UNI-CHAIN makes them. there website...

On the show, the arms were definitely 1/4" square plastic tubing. The bolts fit through it fine. 3/8" square tubing is too fat, and also leaves you with arms...

ya its weird...my pipe insulation says 1/2in on it but when you read the fine print it is for 3/8in pipe. the 3/4in stuff which you would thing is for 3/4 pipe...
