I use the stock 4" in most cases. you can test lengthening the port by rolling up a 5" strip of stiff paper and sticking in in the port. Slide the paper in and out until you get the best sound for your room.

I hate to disparage your equipment, but a 1/4" router is not much more than a toy. The only 1/4" bits I use are a straight bit for cutting holes and a 1/4" round-over for internal braces. You will probably be able to get 10-mil paper backed veneer over a 1/2" round-over if you are very careful. Wet the veneer before you start around a corner and let it soak for a few minutes. I would run a test of this with your chosen veneer before I start rounding the corners. You might consider renting a decent 1/2" at least 2hp router for this job.
